Choosing relays for a Suzuki without guessing

Relays, explained

A relay lets a small current switch a large one. The dashboard switch, the body computer or the engine ECU energises a coil drawing very little current, the coil pulls a set of contacts together, and those contacts carry the real load — the fuel pump, the starter solenoid, the radiator fan, the headlamps, the aircon compressor clutch.

Relays fail in two ways. The contacts arc every time they open under load, so they gradually pit, and eventually either weld shut or stop conducting properly. Or the coil goes open circuit and nothing happens at all. Both produce intermittent faults that come and go with heat, which is why a car that starts fine cold and refuses after a run in Pretoria summer traffic is so often a relay rather than anything expensive.

How you know relays are on the way out

How do I confirm a relay is the problem?

The cheapest test is a swap. Find an identical relay elsewhere in the box on a circuit you can live without for a moment, such as the horn, and change the two over. If the fault moves with the relay, you have your answer. Only swap relays with the same part number — identical-looking cases can hide different pin layouts and ratings.

Why does the same circuit keep killing relays?

Because the relay is doing more work than it should. A motor that is dragging, a corroded earth point or a poor connection at the socket all raise the current or force the contacts to arc harder. Replace the relay and the underlying fault will simply eat the new one too — fix the load or the wiring first.

Do relays have anything inside besides the coil and contacts?

Many do. A flyback diode or a resistor is often fitted across the coil to absorb the voltage spike thrown out when the magnetic field collapses. That spike is what protects the semiconductor driver in the ECU, so fitting a relay without the protection where one was specified can damage the control module.

Does coastal air affect them?

It affects everything around them. Humid coastal air corrodes earth points, connector terminals and the relay socket contacts themselves, and a high-resistance socket makes heat exactly where you least want it. Inland Highveld cars tend to have cleaner connections but pick up dust instead.

Can I fit any relay of the right shape?

No. Pin arrangement, coil voltage, contact current rating and whether the relay is normally open or changeover all have to match, and so does the internal protection. Read the part number and the ratings off the old one and list them in the quote form so we can match it properly.
